To get a round hole at operating temperature you have to bore and hone at operating temperature with a torque plate and the main caps bolted up. Top race teams in Nascar and other racing classes do it that way. It takes a high dollar torque plate that will flow coolant. Closed deck blocks that have the threads for a bolt or stud near the top of the deck are more of a problem. Blocks that are specifically built for racing are going to be stiffer so you get less distortion. Ag engines are built heavier than over the road truck engines because their designed to run 100% load all the time, so cylinder distortion isn't much of a problem. Aluminum engines that have open deck blocks with free standing sleeves have the stud threads near the bottom of the bore which is much better than at the top.

Austin iv followed your build..you are truly a craftsman and are detail oriented and your work ethic is outstanding. When you blew the original engine you could tell that the end gap on the ring butted and took the ring land with it. You have purchased quality components and the use of the torque plate will give you good results...in any new engine the most wear is on the initial start up.....being that this is a turbo engine and as a engine builder for forty plus years I’m concerned about your clearances....a extra half a thou or even one more will not be excessive....but I wish you the best of luck as your efforts are admirable.

Imagine how car companies measure their engine clearances, My work colleague will never get an engine machined without a torque plate! It’s a must in his experience! Still should of been a Toyota diesel!! Good job!!

Mussa, I agree with the Toyota Diesel comment, but what makes me more OK with it is the fact that from 89-90somthing the VW Taro was a Toyota Hilux... when you get that type of crossing of the breeds it makes it a little easier. Austin Keep up the good work!

Probably gonna run better than new from the factory. I doubt they were that matuculas when they orginally built those things

what’s your advice? would you recommend doing this rebuild engine if never had experience doing one before or how could i get involved someone doing the rebuild but getting the specs right? i mean you explain a lot of details in your videos but what are the possibilities of a nubby getting together? maybe you could make a video

I use regular 2k auto paint but engine enamel works if your not too picky

Austin where did you get the torque plate at? Did your machine shop have it or did you have to buy it or rent it?

On a 1.9tdi you can bore it out 1mm and use 2 litre pistons

I wonder why the piston to bore clearance is so tight on these tdi's.? The aluminum piston must expand more then the iron block when running based on the properties of aluminum......?

The clearance is actually a bit less than the earlier 1.6 did VW engines. These engines have to create their own ignition with heat....there is no spark plug. The tight clearances are why an intelligent person NEVER horses on these until the ENTIRE engine (not just the anti-freeze) is up to operating temp.
