That's sucks, having your studs break like that. Bad motor mounts will cause that to happen. So if you ever get a header leak for what seems like no reason. Odds are it's bad motor mounts. Oh, and you got balls. Your not afraid to mess stuff on your truck. I admire that, just had to compliment you. I watch a lot of Gordon Robertson on KZbin also. That guy fixes practically everything on his truck. Learned a lot from that guy.

Old Diesel mechanic here. Drill a pilot hole like you did through the stud. Throw your PB blaster away and fill stud hole with Kroil oil. Set a flanged nut on head surface. Weld inner part of nut to broke stud. She might come on out then. Also unhook the batteries and ECM before welding. Try to drill your hole as centered as you can next time. You can keep drilling stud until you just have the threads left in the bolt hole. Then take a punch and pick to get them out. Done this job many of times. Just be patient and she’ll come out. Just my 2 cents worth. I would coat all the manifold and turbo bolts with the high temp anti seize. Makes them a lot easier to get out next time.

Sammy, a trick I learned a lot of years ago it to heat broken bolts and studs like the ones you have with a torch until they are red hot, then while it is cooling you put some beeswax on the broken bolt and you can actually see the wax pull into the threads. Then when you drill for an easy-out you have a lot higher success rate getting them out. The beeswax trick also works for welding the nut to the broken bolt. The trick is to concentrate all the heat into the fastener and not your precious casting around it. Good luck and GOD bless!

David scholl good idea. I have heated stud red hot and let it completely cool 2 to 3 times. Every time it cools stud shrinks a little and breaks rust loose. Takes a little time though. 👍

I did bring that up to my father in law and he thought it's a lil risky with the room we have on that head. But yes, he taught me the heat trick years ago, works wonders. Like the beeswax though, sucks in like brazing huh. Thats pretty cool. Great tip thank you!!

I have been turning wrenches for 40 years - always carry some candles in the tool box just for those pesky broken exhaust studs. Building out the bolt with the wire machine is better than drilling it - having the entire bolt to weld to makes for a stronger weld - I dont mess with a washer - just take it wire machine and put the wire the hole and give the trigger a quick pull - just build up the little shots till u have enough to sit ur nut on then weld inside ur nut... by the time ur ready to pulled it out you will probably be able to spin it out with ur fingers...

From my past in machine work I would find a left handed drill bit and use that before I started welding on the head and taking a chance on cracking it or a sleeve because you have drained the coolant

WOW Sammy that's a lot of work. I am very mechanically inclined, i do a lot of my own repairs on my vehicles. I would not have ever taken on that job, its too time consuming and involved for my comfort zone to get into. My son is a Kenworth mechanic...he says they try drilling and extracting like you did and if that doesn't work right away they go to a kit where you drill a new hole, rethread, and screw in inserts that you then screw your normal bolts back into. It still takes a little knowhow to make sure the holes are drilled right. He says the bolts just shake around and break, not necessarily anything internal causing it.

Buy a small gas soldering torch for $25. Heat up around the outside of the hole. While the hole is cherry red, extract the broken stud.

Take the bolt and call ARP for a matching stud size if possible and use them. Exhaust bolts take a hell of a beating and then break.

You need to buy that tool set for broken studs dno whats it called but you drill a hole in broken stud and use that tool it goes in like dril but same time loseen the broken stud. I think thats the only way to take it out. Good luck man i hope everthing works good for you

As has been mentioned if you can heat up the area around the broken stud with a torch and then squirt some oil or WD-40 on it, it will help get the oil to penetrate the threads and shrink the bolt a little also. If it's a tough one, I'll spray the area with canned air after heating up the bolt. I have yet for this not to work for me. Good luck!

No. Like the air in a can you use to clean computer stuff. Sold at office supply stores. The air that comes out of the can is really cold. A LOT colder than compressed air from your compressor. The bigger difference in temperature swing from hot to cold ( to a degree of course) the better. The idea being that if you can shrink the broken stud more than the surrounding metal, it will help make getting the bolt out a lot easier. I heat the bolt which expands the bolt , then squirt oil on the bolt. The difference in temp will shrink the bolt and help 'suck the oil in the threads'. I let it sit for 10 - 20min to cool down some and repeat the procedure again. The third time instead of putting oil on the bolt, I'll spray canned air on the bolt for 10-15 sec until it cools down some. Then immediately use the easy out to back out the broken bolt. Since he drilled out a hole in the middle of the broken stud it will be even more susceptible to expanding and contracting than if he hadn't drilled out the hole. Hopefully this helps.

Its all in knowing youre equipment. i do this with my vehicles all the time. I can tell when its oil change time as my 2 diesels pickups will have a heavy thud. My gas truck gets worse fuel milage and slower response.

Easy out will not work on that broken stud? Try heating with a torch? I would be very hesitant and careful about welding, as you have ECM to worry about stray voltage.. If you do weld, keep the ground as close to the work as possible, and unplug electrical ECM connections.. You are getting in pretty deep for a shade tree job.

She's got 672k miles on her so that's not to shabby. My last truck did it too around same mileage.( just one bolt though) The ones you can reach without taking apart the engine. Thats may be a good idea to around 200-300k miles. Just be sure to soak them down best you can before loosening to help avoid breaking

Mechanic scared me straight on running manifold leaks. If one of those metal gasket pieces erodes off from the exhaust going places it shouldn't be it will go into your turbo. Plus running it with a leak can warp your head or your manifold. You could put it back together and still have a leak.

21aislas I would do it 500,000 after this, being my second time, with second truck. Don’t mess with pulling apart. As it sits, unbolt and screw in new ones and not mess with gaskets 👊
