I think maybe you forgot to put the snap ring after seating oil seal, then after snap ring is installed, then seat your dust seal. Or did I miss something?

Usually.. but I've never bothered with anything like that. You can also raise the forks in the triples to achieve the same thing. You just won't be able to go far before they hit the handle bars and of course it'll change the suspension geometry a bit.

How much fork oil did you use and what weight?

My 2018 KLX250S service manual states: "531 ±4 mL (18.0 ±0.1 US oz.) (after disassembly and completely dry)" - so 527-535 mL based on your preferences (less is softer, more is stiffer towards the bottom of the stroke) and "101 ±2 mm (3.98 ±0.08 in.) (fully compressed, without fork spring, below from the top of the inner tube)" for measuring it once in the fork leg

As for weight, the 2018 KLX250S manual states: "KHL15-10 (KAYABA01) or equivalent" Google "Fork Oil Viscosity Chart" for a comparison of oils and to find on you like closest to that. I personally use Maxima 5w Fork Oil in my KLX250S and WR450F, which my mechanic friend confirmed are fine to use for those models. Heavier weight oils like 7.5w, 10w, etc will reduce compression and rebound dampening, making the fork feel "slow"... perfect for heavier riders or those harsh on the suspension. You can always try a different weight oil, but you can also just try going to the higher amount of the typical 5w (535 mL in this case for a mildly stiffer feel ahem the suspension is close to bottoming). When switching weights I'd recommend cleaning all the old oil out and drying it up to get the most of the old oil weight out, so you are running 10w rather than a 5w+10w resulting in 8w or 9w or something of a blend.

@@Matt43 I love motul 7.5w has a good rebound effect on the stock klx 250 fork valves as well as 110mm air gap, after bleedout ofc.
