Thanks Pete! I have an Amico box which has a ground bolt on the back. I've wondered for a while now what would happen if I bought a pilot arc torch and just connected the ground lead for the torch to the ground bolt on the box, extending the wire a bit if it doesn't reach. Going to buy a torch now that you've shown me how it's done. Need to cut some painted barrels. Plasma is cheaper than using gas which is what I'm using now.

Thx Pete, great stuff. Question. I have a pilot arc torch and a non pilot plasma cutter. I notice that the consumables on the pilot arc torch are different than the ones on the non pilot torch. I presume that the full 40 amps that I set on the machine will pass through the modified ground wire on the pilot torch and start the arc before the torch tip touches the metal to be cut. If I drag the tip over the rusty metal most of the current will be passing through the electrode directly to the work piece and very little through the modified ground wire. If the torch was stood off a little will the modified ground wire continue to supply the arc current or will the electrode supply the current to create the arc if the electrode to workpiece was about 1/16 in? The modified ground wire would sure get hot if it had to carry the full 40 amps during the entire cut. Also, the consumables on the pilot arc torch would not last too long if they had to be dragged over the metal. What do you think? Thanks mate

I like this idea as need to sort a new torch anyway, think ill chuck a micro switch in so can be used when needed.....then again the contactor seems to be hit but could be related to the torch. I will have to check out your site

Hi Pete Tom in Scotland, I did your hot wire up for the Plasma cutter and it works just fine. I am getting on well with projects now that I have a cut 50. I can do 5mm plate on 40 amps and psi at 60psi or 70 it works just fine what a clean cut. very little grinding. I am now working on how to put a video on to you tube to compliment your tips. What if you run your ground wire down torch cable and clamp to ground (like use a Dinse with ground prong that they use for Lift TIG) at machine?

Pete will a self repairing fuse in between the green line not protect the torch by only allowing pilot arc for couple seconds just to start before tripping the fuse? Scared the little green wire will take full amps and burn, or will power always jump to bigger clamp wire

Add relay to shutdown the pilot arc connect it to the hv hf relay it shuts down the arc is initiated or add reed switch and relay to turn of the pilot arc

Maybe run thicker gauge temporary permanent ground and use a small clamp on tip. So it lowers resistance allowing you not have to drag tip?

You can use the 10A relay on the control circuit. It isn't using 40a to start the torch that is a separate circuit

Hi Pete, Another very informative video. I'm just about to purchase a Chinese 55 am but not sure if the pilot arc version would be less reliable than the touch start. I could buy the touch start machine and do your gun trick for the few times I need to cut rusty or painted material. Or do I just buy the pilot arc version? Do you consider that the pilot arc models could have more issues? Also, can you suggest the best low-budget machine for the home workshop, please? Well done mate. Cheers

Is that the way to go for cutting welds? Thank you I'm curious why the earth wire in pilot wire harness, would not get hot as well? In theory, coiling the tip would be same as wired at machine... unless it is inverted in the gun??? Hmmmm.
