Hi Anthony, sorry for the late reply mate but like Anton said two months ago and Chris just a while ago melting is just for fun as you would lose all profit in time and gas and you wouldn’t be able to sell your bars at the scrapyard anyway and if they did accept them you would not get any extra money for them.

I don't know if anyone else knew about this but about 6 weeks ago the failed Melbourne Printing Museum had its contents put up for auction by Gollant Auctions in Footscray. Anyway, the bidding was fierce and I couldn't afford most of what was offered but I did secure a galley cabinet full of 170kgs of lead fonts in a cabinet, only to discover that there was a second cabinet in that one lot with a further 297kgs of lead spacers (called furniture by printers). So, it cost me $350 to win the auctions plus about $70 in fuel but, I sold the lead for over $600. Anyway, just thought I'd share as there's money to be made in Australia from scrap.

The holes are similar to surface porosity holes in a weld. You're casting pure copper with no degassing. Copper loves to dissolve hydrogen and oxygen from the air, and as it cools, that hydrogen (and some of the unreacted oxygen) pops back out of solution and causes those voids. Your other bars have porosity as well, I've noticed. Get some anhydrous aluminum chloride and drop it into the bottom of your melt in some sort of graphite vessel. It sublimes, so it'll bubble up through the melt and pull the hydrogen out of solution. It'll deoxidize the cupric oxide floating around in the melt as well and create some aluminum oxide slag, but it won't mix with or contaminate the copper. It's the next best thing to casting in a vacuum chamber. Here is a paper on the process: patents.google.com/patent/US3282680A/en

I remember our 7th grade metal shop teacher pouring aluminum as part of a demonstration. As soon as it solidified (a few minutes) he dumped it on the floor. He asked who thought it was cool enough to touch. He took a pencil and touched the casting. The pencil immediately caught fire. A great lesson to show that just because the metal is hot enough to hold form, doesn't mean it's cool enough to touch. My father was also an industrial arts teacher and warned me of the dangers of hot metals and from the machines in our home wood shop. I never used anything without him either there or teaching me how to use the machine the RIGHT WAY!

Doesn't zinc flash bright yellow flames in the furnace, give off yellow smoke, and leave zinc oxide deposits everywhere like in every brass melting video I've ever seen? That bar poured exactly like aluminium, although obviously the bar was more brittle than pure Al so it must be an alloy.

Since melting all those metals can’t be that profitable in today’s spot prices. When you factor in your labor & material costs. The white metal looks like die cast metal. An alloy made out of zinc, aluminium and copper. Used a lot for making toy cars.

Die casting is a process. There's some junk called 'pot metal' that's a mix of different metals. Die cast toys are usually steel.

I'd be willing the bet anything that alloy is diecast, also know as die cast zinc. Its a zinc and aluminium alloy, sometimes with other things in it as well. There's no set standard for DCZ, so you can have millions of different alloys for it

Other option might be silunium... and one other thing is zinc would burn off with visible smoke too so I don't think its that either :/

I do know heating zinc up can make you very sick. Welders can get violently ill from welding galvanized metal. Be careful with that crap. Zinc does pay a little higher price at the scrap metal place here in Canada than aluminum. Not a lot but a little. Don't wind up with a lot of it but its nice when you do. Handles that look like brass are often make from zinc. Its also non magnetic.

The holes only seem to appear around the pour itself. As you pour, there's an initial 'splash' that is irregular enough to stand out. I think that is where the holes invariably appear. There are smaller ones throughout, so there may be truth to your theory about freezing, but the 'splash' may be the primary contributor. Can you get a custom ingot mold that will let you pour the metal into a side 'trough' and fill the bar section up? You will have to cut off the extension and re-melt that metal in the next bar like you do with regular scrap, but that should eliminate the largest holes in the bar itself.

@@bigstackD: Now that I think about it, you might not need a custom mold. It's not that different from what you already do with sand casting, so you could just do that for big bars. I see the utility in the reusable molds that you can just dump and refill, but you only need one for big bars anyway. The benefit is that you can carve your own trough in the mold to prevent large holes, and the coarse nature of the mold may result in needing to sand them anyway. As such, the small holes MAY be minimized if not removed. At the very least, you won't have to preheat the molds or risk the ingot fusing to the mold. #PracticalSolution

On those mystery alloys, you might have better luck just letting them air cool and normalize to make them softer. That way, they'll potentially take a stamp easier and won't shatter. Just my $.02, shweet booty wall!
