The starter pinion is slipping on the shaft, it'd be due to a slipping "sprag clutch". The sprag clutch is there to stop the engine over running the starter as the engine kicks in and starts up. It'll slip if the clutch rollers, shaft or ramp elements are excessively worn or if it's lubricated.

Jeff, the starter motor has a one direction bearing.It locks by transmitting torque in one direction to start and has free movement to avoid that the started car motor tractions the starter.A common failure on starters,your one direction bearing is sliping.Easy to replace.

Jeff. On the cooling issue I seem to recollect you put a bypass in for venting or some such modification. I would look carefully at the plumbing to check you haven't introduced a local preferential circulation around the engine. Test this by clamping some of the ancillary hoses one at a time and see if it starts circulating. I think you have lost the pressure differential radiator supply and return.

Swap the brushes and magneto from your new one into the case of the old one, the shaft is good on the old one the guts are good on the new one, I've rebuilt a few over the years should be easy enough 👍

Starter pinion is toast Jeff. They have one way bearings. Main reason if the engine starts, and the drive doesn't dis-engage in time, the starter armature will end up doing about 100,000 RPM (throwing copper - it looks amazing) If the car is a manual, there will be clutch dust on the front nose cone of the starter. This dries out the oil in the front bush, and can ruin the starter too. If you take it to an auto sparky, ask for a NEW drive, and a NEW front bush. You may find many Auto Electricians don't repair units anymore, rather replace them. So you may need to visit a few until you find one who will strip it, and rebuild it. and Yes, I was an Auto Sparky.

Starter sprag clutch. Bendix drives actually are old style with sprocket inertia overcoming spring force. Benix drive starters don't have solenoids but needs full voltage to work well. Which many owners of old 6 volt cars including myself have noticed.

with the coolant if you still have an issue is to put a strong secondary water pump on it and have the pump turning over while filling the engine to help force the fluid through. had the nightmare of this on my vw where it constantly kept over heating and this helped. even better if filling with engine running too for extra blow through of coolant. I did not have a pressure bleeder at the time so the way i did worked a treat with getting the engine close to temp then letting it cool down which will help air to escape, starting again and what you know no more over heating. hope this 1 will help you because this was doing my head in for ages lol

Those crunched brass bits are the brush holders, looks like the brushes wore right down, tipped and dragged in on the armature causing the failure in the ‘dead’ starter.

Oh man that's so annoying 😞😞 but you will get it sorted, I got to tackle my drive shaft on my Rav4 it's a challenge as the universal joints are not clip in , so have to machine them out carefully and get iner clip ones to put back in , I fixed my power steering pump myself so hopefully I can get it sorted 🤞🤞👍🏻

The brass things from inside the 1st starter look like they used to be the brush holders. At least one commutator segment looked like it had broken free, so no doubt it was the initial failure, and then smashed the brushes and brush holders. I have the same starter for my project, also bought used - I hope they're not all that unreliable!

That round drum behind the starter motor pinion is a friction clutch, when the engine fires the clutch slips and doesn't over spin the starter motor. Yeh, the clutch is farked. Good luck mate

If you haven't done so already it might not be a bad idea to get the 2nd starter off to the auto electrician at the same time and get them to secure the drive pinion. Once you have that fixed you will have a spare starter that you know works :) Well done working out the issue.

Your overheating could be due to your new plumbing. You could have plumbed it so the pressures between different passages are not correct and you're getting your flow just circulating around the engine without going to the rad. The coolant will go the path of least resistance. Typing this before finishing the video, so not sure if you got it fixed lol

Just knock of one of the strakes on the left half of the bumper or replace the missing strake on the right. The asymmetry has lead the Roxster to refuse to work out of spite :P ;)

What's happened to your old starter us the brushes have worn down too far and the brass has caught on the commutator and it's grabbed the brush holders and torn them off. You could easily make 2 out of 1. Use the motor and backing off the working one with the pinion and solenoid on the broke one

If you test a starter motor use a block of wood to block the drive.I am an auto electrician.

Unless you completely drain the whole system the vacuum filler won't get rid of that airlock. Why not fit an air bleed valve up front at a high point by the radiator. I am thinking of the type with a knurled thumbscrew . You can get them in 1/8" bsp male thread or bigger if that suits.

Does the therm have a air bleed valve? If not drill a 3mm hole towards the top of the stat, it allows air to pass saving an airlock that stops,the stat getting hot and opening.

I was thinking it was a power supply issue as it worked with the jump pack and not on the car which must have been sitting a fair while. Either that or the earthing wasn't right. Anyway, it seems you're getting to the bottom of it. Good luck.

See I was thinking the same. If that starter motor was getting say 8v because of a poor ground. Them that would cause stating issues. That wouldn't be immediately obvious because it's cranking.

Sounds like a bad sprag clutch. Probably oil where it should not be. Seen this before when there has been oil leakage from the engine.

remove the solnoid then the back part of the starter comes off remove the ring clip you found the drive comes off then just swap it for the other one

Peter beat me to this suggestion. I have changed several 986 water pumps and radiators with no bleeding problems. Just flip the bleed lever up and run the engine for a while. You can drive around with it up if needed.

Freewheeling starters. Two possibilities. The solenoid circuit that throws the gear into engagement is not being triggered in the vehicle due to wiring problems. The drive gears inside the starter are stripped or fallen out of place etc. These conditions depend on the design of the starter and do not apply to all.
